Phenol formaldehyde resins are synthetic polymers obtained by the reaction of phenol or substituted phenol with formaldehyde and have been used constantly in the plastics industry since the early 20th century. They are used for the production of molded products, mainly in the manufacture of circuit boards, electrical components and motors. One of the most common problems in the plastic injection molding industry is the economic loss due to product failures during manufacture, coupled with the ecological problem represented by the huge amounts of scrap generated by non-conforming products.
The methodologies of Surface Response (MSR) and Operational Excellence (OPEX) are used in the present work to seek to reduce the defective parts per million (PPM) that occur in the manufacturing lines of the E series half shell component a product used to cover electrical switches. Defects range from scratches or cracks to broken parts, which must be reworked or thrown away.
The OPEX methodology, seeks to find the root cause that is causing the half shell to crack, fissure or break. The experimentation is carried out using the Response Surface Methodology (RSM), a methodology that has proven its effectiveness in optimizing processes by choosing the most significant factors that directly affect the response of the experiment and allows the number of tests be kept to a generating significant savings in resources.
In this way, the process map, the functional diagrams and the Failure Mode and Effects Analysis (FMEA) are carried out to find that the root cause of the defects is the shot blasting process to which the piece is subjected. Once the process and its factors (Machine speed, process time and quantity of pieces) have been analyzed, the MSR is applied to these factors, resulting in the process time being the most significant factor for the generation of defects. Using the same methodology, the optimal combination of factors is reached, setting the machine speed at 15 rpm, the process time at 1 minute and the number of pieces at 56, factors that were previously chosen at random. By implementing this combination, up to 90% of the defect production is eliminated, saving $150,000 USD.
